Size robotic dress-pack free span from actual cable twist, routing and combined-motion qualification—not joint-angle sums or universal cycle claims.

Measure cable twist, not just robot joint rotation

A welding robot dress pack experiences bending, torsion, sliding, extension and contact with nearby hoses. Joint rotations about different axes cannot generally be added as scalar cable twist. Assess the complete programmed path, clamp orientations and any rotary interfaces.

A torsion rating must identify active span, angle, bend radius, speed, temperature and cycles. Manufacturer igus publishes its own robot-cable test arrangements; those conditions illustrate the information needed, not a transferable TEBAOFLEX guarantee.

Illustrative free-span calculation

For a measured cable-end relative rotation of 310° distributed uniformly over 0.65 m, average twist density is 476.9°/m. If an approved application limit were 306°/m, the simple minimum active length would be 310/306 = 1.013 m. These are hypothetical inputs, not a robot routing approval.

Uniform twist cannot be assumed where friction, intermediate ties or sharp bends concentrate deformation. A longer span can also create snagging or collision risks. Confirm the motion envelope and load on connectors with the robot and dress-pack suppliers.

Welding spatter and hybrid circuits

Specify weld-spatter exposure separately from normal conductor temperature. PUR is a broad material family; a compound designation is not proof of electron-beam treatment or immunity to molten metal. Request the exact finished-cable test and any required protective sleeve.

Hybrid cables can combine power and feedback only when insulation coordination, signal interface, shielding and mechanical movement are qualified together. Do not infer compatibility between different encoder protocols from a shared connector or claim a fixed 75 dB isolation without test conditions.

Installation and validation

Follow approved filling, separation, clamping and strain-relief instructions. Check the entire operating path at controlled speed during commissioning, then verify performance under the specified production duty. Never alter a robot path or remove a restraint without reassessing safety and collision risks.

Record wear points, minimum bend radius, torsion, connector pull and thermal exposure. Set inspections from duty and manufacturer guidance, rather than promising a service life from a generic five-million-cycle table.

Procurement records should distinguish electrical routine tests, material/spatter qualification and combined-motion endurance tests, with traceable acceptance criteria.
