Flat vs Round ESP Cable Guide: Casing Clearance & Unbalance

Technical article

Assess flat and round ESP cables against the actual well envelope, electrical balance, pressure environment and suspension design.

Distinguish the pump duty before choosing a shape

An oilfield electrical submersible pump cable, its motor lead extension and a mine-dewatering cable can have very different fluid, temperature, pressure and mechanical requirements. A shared description such as submersible or armoured is not evidence of interchangeability.

The main ESP cable carries power along the completion. The motor lead extension must also fit the restricted pump/motor assembly and its specified connection. Select these as a coordinated system, including penetrators, splices, bands and protectors.

Check the complete clearance envelope

A flat profile can reduce cable thickness in a constrained annulus, but its width, corner shape, protectors and bending orientation also matter. The full tubing coupling, pump and cable assembly must pass the actual casing drift and deviations.

For a perfectly centered circular tube inside a circular casing, the simple radial gap is half the difference in diameters. Real completion geometry is not necessarily centered, and a flat cable alongside a coupling cannot be qualified merely by subtracting its thickness from a diametral gap.

Use the approved cross-section and run-in analysis with tolerances, bands, splice dimensions, dogleg severity and contact protection. There is no universal clearance number that proves every well can be run without crushing.

Electrical balance needs a circuit model

Round and flat conductor arrangements can have different inductive relationships. Actual phase currents also depend on conductor resistance, cable length, supply balance, motor behavior and the installation. A round cable does not guarantee zero unbalance, and a flat cable does not inevitably cause a fixed percentage.

Hypothetical measured currents of 99.4, 92.1 and 93.5 A have an average of 95 A. Using maximum deviation from the average, current unbalance is 4.4/95 × 100 = 4.63%. This illustrates one calculation, not a test result or a universal acceptance limit.

Investigate any excessive unbalance using the equipment manufacturer procedure. Do not transpose phases at arbitrary depths or modify splices without an approved design and a check of phase sequence and motor operation.

Pressure, gas and mechanical support

Select insulation, barriers, armour and sealing for actual fluid chemistry, temperature, gas exposure and pressure cycling. Interlocked metallic armour is mechanical protection, not a seamless pressure-containing pipe. Round shape alone does not establish gas containment.

Tubing-supported cable and a freely suspended dewatering cable have different load paths. Breaking strength is not the allowable suspended load. Include cable weight, terminations, installation dynamics and the specified working-load factor, and support the cable using the approved arrangement.

Purchase and installation records

Provide the well diagram, casing drift, tubing/coupling dimensions, pump and motor connection, cable length, supply/drive data and operating environment. Require a documented clearance check and electrical sizing, followed by installation and acceptance procedures for the exact assembly. No blanket band spacing, free-hanging depth or TEBAOFLEX field-performance claim is made here.
